Book excerpt: This paper presents procedures for designing compact spur gear sets with the objective of minimizing the gear size. The allowable tooth stress and dynamic response are incorporated in the process to obtain a feasible design region. Various dynamic rating factors were investigated and evaluated. The constraints of contact stress limits and involute interference combined with the tooth bending strength provide the main criteria for this investigation. A three-dimensional design space involving the gear size, diametral pitch, and operating speed was developed to illustrate the optimal design of spur gear pairs. The study performed here indicates that as gears operate over a range of speeds, variations in the dynamic response change the required gear size in a trend that parallels the dynamic factor. The dynamic factors are strongly affected by the system natural frequencies. The peak values of the dynamic factor within the operating speed range significantly influence the optimal gear designs. The refined dynamic factor introduced in this study yields more compact designs than AGMA dynamic factors.

Book excerpt: In order to reduce the weight of rotorcraft drivetrains, which typically account for 10%-15% of the vehicle weight, the concept of hybrid gears featuring composite bodies coupled with an outer rim of steel gear teeth has previously been introduced. Initial concept assessments on small-scale spur gears showed promise, with an unoptimized design reducing gear weight by almost 15%. The research outlined in this dissertation was conducted to assess whether hybrid gears could be designed for realistic-scale applications that significantly reduce weight without having a deleterious effect on vibration performance. From the results, it appears that hybrid gears will be able to reduce weight by 15%-45% without negatively affecting vibration performance for low and medium speed applications, as hybrid gear models predict similar performance to their all-steel counterparts. At higher speeds, drivetrains featuring hybrid gears are predicted to have significantly different dynamic response than ones with all-steel gears (as much as a 250% change in dynamic transmission error), but whether this difference is an improvement is design and speed-dependent. Therefore, careful design is necessary for high-speed hybrid gears. Initial studies were conducted on small-scale hybrid spur gears. A finite element model of a hybrid spur gear featuring a hexagonal interlock at the composite-steel interface was developed and validated with previous models and experimental results. An optimization technique was then developed to determine optimal designs for a hybrid spur gear with a sinusoidal interlock and integral composite shaft. This was initially done on a hybrid gear blank to minimize gear mass and shear tractions at the composite-steel interface. The optimization technique was then refined to include effects of tooth bending with a third objective, to minimize gear tooth deflections at the pitch point. Finite element models of the optimized design candidates were then incorporated into a system-level drivetrain model for static and dynamic transmission error prediction. Gear tooth profile modifications were optimized and decreased peak-to-peak transmission error by as much as 25%. Finally, the fully optimized design candidates were used to compare static and dynamic transmission error predictions of hybrid gears to a baseline steel gear. The optimization technique and drivetrain modeling were then applied to a large-scale hybrid spur gear, which is more representative of gears used in rotorcraft drive systems.
