Book excerpt: This book describes load modeling approaches for complex work pieces and batch forgings, and demonstrates analytical modeling and data-driven modeling approaches for known and unknown complex forging processes. It overcomes the current shortcomings of modeling, analysis and control approaches, presenting contributions in three major areas: In the first, several novel modeling approaches are proposed: a process/shape-decomposition modeling method to help estimate the deformation force; an online probabilistic learning machine for the modeling of batch forging processes; and several data-driven identification and modeling approaches for unknown forging processes under different work conditions. The second area develops model-based dynamic analysis methods to derive the conditions of stability and creep. Lastly, several novel intelligent control methods are proposed for complex forging processes. One of the most serious problems in forging forming involves the inaccurate forging conditions, velocity and position offered by the hydraulic actuator due to the complexity of both the deformation process of the metal work piece and the motion process of the hydraulic actuator. The book summarizes the current weaknesses of modeling, analysis and control approaches. are summarized as follows: a) With the current modeling approaches it is difficult to model complex forging processes with unknown parameters, as they only model the dynamics in local working areas but do not effectively model unknown nonlinear systems across multiple working areas; further, they do not take the batch forging process into account, let alone its distribution modeling. b) All previous dynamic analysis studies simplify the forging system to having a single-frequency pressure fluctuation and neglect the influences of non-linear load force. Further, they fail to take the flow equation in both valves and cylinders into account. c) Conventional control approaches only consider the linear deformation force and pay no attention to sudden changes and the motion synchronization for the multi-cylinder system, making them less effective for complex, nonlinear time-varying forging processes subject to sudden changes.

Book excerpt: This thesis addresses the issues of design and mathematical model identification of an advanced hydraulic system referred to as Electro Hydraulic Actuator (EHA). In the design part, insights into system design methodology are presented and used for the EHA prototype manufacturing. To get better knowledge of the system behavior, extensive open loop tests were performed. Test results are presented in the time and frequency domain, and it was concluded that system behavior is nonlinear. In the modeling part, a nonlinear mathematical model of the EHA is derived. Some of the unknown model parameters had to be identified experimentally by optimization. The last step in the system mathematical modeling was open and closed loop model validation using the experimental data. Proposed nonlinear mathematical model gives good correspondence with experimental data and can be used for system studying or controller design. Performed test show that the EHA system has high positioning accuracy (0.01mm), fairly high bandwidth (23 Hz with 20kg inertial load) and is easy to control. It shows significant benefits when compared to conventional hydraulic systems in the areas of control, efficiency and physical dimensions.

Book excerpt: This paper presents a unique physics-based analytic model for dynamic seal friction in hydraulic actuators as a function of cylinder pressure, seal material, piston rod dimensions, piston rod seal gland dimensions, and other influencing factors. Results from a series of friction tests are presented. Finite element analysis of an installed seal is used to predict contact stress between the seal and the gland, providing a normal force against the sealing surface. This information is used to determine coefficients of friction within the test specimen. From the analysis, a pressure-sensitive model is generated. The friction model is overlaid on the test data and proves to be suitable for use in a hydraulic actuator simulation. Results from a simple closed-loop servo actuator model are then presented with friction effects included. Recommendations are proposed for further study and development to provide better versatility in dynamic seal friction modeling.
